I'm pretty sure you're going to have to remove the black air box to reach the starter motor below it. I don't think you have to remove the exhaust manifold to change the starter, I could be wrong.

Did you try gently rotating the motor by putting a pipe wrench on the crankshaft PTO? If you try this, rotate it (gently) both directions and see if the starter disengages. The motor ordinarily can be rotated by hand after removing the spark plugs, if not then something's stuck (such as the starter bendix or the motor itself).

my shop manual doesn't really give step by step procedure on clearing a pathway to remove the starter but there are 6 sliding tabs to remove top half of the air box then remove the 6 bolts that hold the bottom half. removing the air box can be a pain for someone like me that has large meat hooks. disconnect the battery ground first then the positive, then remove the starter 2 allan bolts that holds the starter to the mag/flywheel cover and at the rear for the starter support bracket to bottom of engine using a 5 mm allan socket/wrench. no need to remove the exhaust manifold but not sure about the exhaust pipe as it has been a while sense i pulled my engine (gsx rfi) and pulled it with the starter attached and will install it same. may be a good idea to have a mirror and light to see what you are doing.

yea, before i pulled my engine for rebuild, i saw it would be a real pain but cant remember if it is possible without removing the pipe as i had to remove the throttle body to get that pipe out. maybe someone else will respond.

One side of the starter where the bolt goes through is snapped. How much difference would it be to rebuild it then buy a new one

from what i have read on here the aftermarket ones are not as good as original...thats why it is better to rebuild your own i think...

Just get him to send you a used OEM starter and tell him to put a rebuild kit in before he sends it to you. Then you know that the bendix and brushes are good. It will last longer then the rest of the ski.
