I am new to skis and seadoos, got my first a 1996 GSX 787 last week and took it out for the first time this weekend. Compression in the motor was 150, and it looks to be in great shape. Had it going on the lake for about an hour and it just quit, wouldnt turn over. It has gray fuel lines that I was planning to change, and I was already skeptical of the injection system and wanted to go through it but wanted to at least put a weekend on it to see how I liked it. so my first thought was it had seized. Plenty of oil though and I could see oil in one of the clear line past the filter. I looked through the intake grate and could see the impeller, nothing lodged in there. I pulled the head to check the pistons and both are pristine. the bores are nice with no scoring so theres no seizure and no metal which is more common from a bottom end failure.. I worked the pistons back and forth and freed up the motor, but when turning it over with the starter, there is a loud ticking/buzzing sound, like a card in bicycle spokes. coming from the motor. Any ideas on what to check next? I have never seen the bottoms on one of these but I dont think theres anything down there that could be making that rhythmic clicking sound.

Hey... it's the weekend. You have to give your post at least 24 hrs before bumping it.

Yes... on an 800... you have a counter weight. It's not common, but something in the gears could be out of phase. BUT... I'm thinking it's something in the pump. I would say to remove the pump, and the driveshaft, and then check it again. Also... you may want to remove the MAG cover, and see is there is any damage in there. You could have lost a bolt, and it's getting knocked around the flywheel.

Hey thanks a bunch. Sorry to be impatient ... I was out working on it and did not know where to go next which if my boredom gets the better of me usually results in needless disassembly, I dont think its the pump, I could hear a loud ticking from the motor, when it turns over but wouldn't hurt to pull it off, do you need any special tools to get the pump off? Can the magneto cover be removed with the engine still in the ski?

I have the manual, it will be very helpful but first hand experience is always best : .. Thanks for the link looks awesome. Getting the motor out looks like it will be the hard part ..

pulled the pump, it needs a new wear ring but spins freely. On to the mag side of the motor I just need to figure out how to get to it best. Manual says to weld some washers to old spark plugs so you can lift it out .. I guess this is after removing the pipe?

Yep... but make sure you use VERY heavy washers.

In a ski... I just lift it out. Once the pipe is off... the engine is less than 100 Lbs.

In a boat, I will use the hoist, and I bolt a chain across the exhaust to the intake.

Still working on this sucker, its driving me crazy, so far I have the half pipe off, air box, pump, drive shaft and motor bolts. Its free to move around in the ski. I cant get the second half of the pipe off, or the carbs. The hex bolts on these all act like they want to strip out, one on the pipe did strip. Will the motor still pull out with the carbs and back pipe on it? It looks like it may, with the right bit of rotating, I just need help from someone else to do it. So aggravating when I can see the mag cover and just cant get to it. Man what a PITA these suckers are to work on.

well I had to pull the head off, but managed to get it out. Tried to take the mag cover off and all but one of the bolts broke in half. I guess this sucker has seen some better days. How can I get this cover off and keep it in usable condition ? I'm thinking all the studs will have to be drilled out.

Finish breaking off the bolts, and take care of the busted bolts after the cover is off.

You will find piston shattered and spun rotary valve when you split the case. Your sound described what I heard.

what he said or just send it out to rebuild?
I know the feeling. Working on option in terms of money and time for two engines

Nah my top end looks great, seizure was my first thought but it does not seem to be. No metal flakes or anything in the top at all to indicate a bottom end failure either. Just cant get the dang mag cover off now to check further. I am wore out for today, may hit it tomorrow and pull the jugs off since I finally have it out of the hull.

passed over the part you said you took head off and pistons look pristine in you first post.
I read broken and bolts and thought head bolts.
Better for your wallet though :)

drilll works like a chram......

In case anyone was curious, I found the culprit. It seems one of the small bolts that holds the carb plate on wiggled loose, got sucked in the intake, tore up the rotary valve and jammed the engine. I'm thinking new short block. damn shame such a simple thing can cause so much damage.

Thats sucks.
It will be good as new soon enough.
Make sure to clean cranks bearings. That brass filings will destory it again
