The problem:
Ski starts with choke within 5 revolutions, choke off runs fine, manually kill ski.
Ski starts without choke, manually kill ski.
Ski starts, runs fine, manually kill.
Wait 5 seconds, starter only turns crank 1/2 revolution (no start like battery is dead)
Wait 30 minutes repeat process.
Basically, I can launch, idle, and run like a bat out of hell all day, as long as I don't kill it and restart more than once in a 30 minute window.

Replaced THIS WEEK:
All engine gaskets
Fuel lines and filter
Water lines
Oil lines and filter
Battery
Starter solenoid
Starter
MPEM
Coil
Wires
Plugs
Regulator
Rebuilt carbs
Adjusted and bled oil injection
Seal carrier
Rebuilt jet pump
Wear ring
Engine mounts

The starter gets really hot and I am wondering if maybe the new starter is overheating and the resistance is building up to much internally to overcome the compression of the engine and rotate it over completely.
Starter cables look great and grounds look solid to me.
Not familiar with this RV clearance thing people keep talking about and I have not checked mine.
Also I never tested or replaced the stator.
Spark plugs are a little dark but never wet.
 
If the starter gets "really hot" then it has an internal short. If it is an aftermarket starter they all are crap. Get an OEM and put new brushes in it.
 
I don't think installing a 24 year old starter with a couple new parts is the solution to my problem but I will remember this if I exhaust all my other options. Thanks for the reply. Anything else you can think of mikidymac.
 
Also, don't worry about the rv clearance or anything until you get the starting issue figured out. This sounds like cheap starter or something within the starting system
 
Does anyone think hydrolocking could be the cause? All of these tests are done on the trailer so it's not water intrusion. Oil line has been pinched closed and I seem to still have the problem. Also, plugs are dry so probably not fuel right?

Do not pinch the oil lines you will sieze your motor. The issue is just the starter, you are not hydrolocking because if you wait a while it will still start up, if it was hydrolocked you would have to crank it with the plugs out to drain the water, this is the cheap starter giving you issues

I allowed the oil to flow before starting. Just pinched to make sure it wasn't draining into he crank case while sitting.
 
Does anyone know if there is a difference between the starters with 2 ears and the starters with 3 ears? They both fit my 657. Does one have more torque than the other?

My cheap starter had 3 ears and the oem denso one had two ears, they both worked perfectly fine the third ear was just for the ground wire so on the two ear one I grounded it on one of the two bolts
 
Snapped the bendix off an aftermarket 800 starter on the 3rd start. Learned my lesson the hard way sitting in the middle of the lake.
